Does anyone else out there have one of the newer 250Hz Powerballs, and has taken it apart before? I don't suppose you could check something for me please?
The white plastic rotor band that the axles of the rotor sit in...is one of the holes mis-shaped, and quite wide, as though it's worn out? My new 250Hz probably hasn't even done 200,000 revs in total, because I never use it for endurance. But when I took it apart to swap the rotor with my old 250Hz ball, I noticed the mis-shaped hole in the rotor band. It's almost like it's been stretched...it's more than twice as wide as it should be.
I think it's why the new 250Hz ball makes quite a bad noise at the higher revs. _________________ 250Hz: (L/R)

I have dismounted Powerballs so many times now, that I think I know a little bit about these things you are talking about.
Yes, the rotor support band is a very weak point of the powerball. It's function is merely to SUPPORT the rotor, not in the vertical direction but rather in the plane of the recess. It's function is to make sure that the axis is right in the middle of the powerball.
Now, I have also seen a lot of rotor support bands having very wide holes for carrying the rotor axis. After having done many experiments I have learned the following:
1) The holes of the rotor support band wear out while using the powerball
2) There are certain things which you should NEVER DO with your powerball, because these result in wide holes quite rapidly.
a) keep the PB in your hands loosely at high speeds (powerball starts to make a high frequency vibrating/rattling sound.
b) take over the PB from one hand to the other at high speeds.
In other words, you should ALWAYS HOLD THE POWERBALL TIGHTLY WHEN IT RUNS AT HIGH SPEED and MAINTAIN THIS TIGHT GRIP UNTIL IT HAS DROPPED WELL BELOW 8000 RPM!!!!
3) Wide holes in your powerball do not result per se in vibrations as James refers to, however, if the holes are becoming too large you might start to hear a very high frequency snaring scraping sound when you speed up the powerball to high speeds. What you then hear is that the rotor starts to touch the rotor support band.
4) If the holes are not exactly located in the middle, either deviating horizontally or vertically (so still being round), the PB might get a PREFERED rotation direction (meaning that it reaches higher speeds at one direction). Please keep in mind that this PREFERED rotation direction depends on the direction in which you start the rotor (you have two possibilities there).
Rotor support bands can be replaced, but they seem to be scarce. You could give it a try though.
Well, I hope this information helps. I am always open for suggestions/improvements. These are just my preliminary thoughts :-).

Yep, I had that problem too in the past. My theorie is that rough handling during transportation might have caused this. During a "crash" the rotor axis is firmly pressed into the sidewalls of the rotor axis holes, making them larger (it is soft material after all, why didn't they use a harder material there, sigh.....).

Also, the first time I took a Powerball apart I noticed two tiny little square plastic washers at each end of the rotor axle. Rory told me that these were essential, but when I swapped my rotors round the other evening, putting my old rotor in my new casing, the washers were so worn that I left them out...
...and almost straight away I got a new record!!

Well..I can tell you what they are for. They are just there for keeping the center of the rotor in the center of the encapsulation. If you leave them out the powerball will still work of course, but maybe it reduces the transfer of the torque from your hand to the powerball if the powerball is slightly off-centered. But yeah..I tried the same as you and it work quite well without them.
